After 2+ weeks, I finally got my supercharged Dark Horse with the melted cats out of dealer service jail. Here is a disjointed train of though list of what I can tell you right now.
  1. Dealer replaced my cats and spark plugs under warranty at FP's recommendation and the repair ticket says that this problem is known by FP
  2. FP had the dealer do a BUNCH of testing on my car to gather static data and a bunch of live freeze frames before replacing cats and plugs
  3. Dealer said that FP told them that the 25SA7 recall listed in the post above from @DarkMatterGrey does NOT fix the melting cats issue
  4. Dealer said that no new flash was applied to my car and that FP's recommendation was to not drive the car too aggressively (WTF?? - FP is going to get an email from me on this)
  5. I pressed the dealer on when I could expect a new flash and he said he had no info. Makes me wonder what they're hiding.
  6. I asked the dealer if I fry the new cats, are they going to be covered under warranty again? Dealer doesn't know and will get back to me on this.
  7. I previously stated that my only symptom was the CEL. @Neggytive posted a couple weeks ago about possibly hearing pieces of your cat rattling in the exhaust. That triggered a, "duh, no sh!t" memory for me. When sitting still and revving my car, it sounded like I had a rattling exhaust bracket. That sound had been around for about a month before the CEL hit. Now that they replaced the cats, my 'rattling bracket' sound is gone. Hmmmm. :)
That's about all I've got right now. I'll update this thread if I learn anything new.

Can't wait for someone to look at the new tune compared to the original one and see what changes were made

Buy a blower and drive slowly.

Maybe they could update the tuning to not let the accelerator open more than a fifth of the way open or something . . .

Mine goes in next week for an annoying random clicking sound coming from the rear drivers side. I’m going to ask them if a new calibration is available and see what they say. I almost don’t want them messing with it, the car has performed great so far.

If you recall I’m the OP and I have the Roush supercharger installed but broke the news that they couldn’t install the software file.
For what it’s worth, I haven’t been easy on my car. I’ve hit the speed limiter 4 times, received a reckless operation performance award on the way home from the dealer, raced 2 Challengers on the highway to over 150 mph and nearly rear ended a loud af s550 because he is slow. I love this car. I only have 1400 miles on the setup but nothing major has happened yet. I drove race track aggressive the other night in 50 degree weather for about 4 minutes on a country road that has hills, turns, 4 roundabouts. At the end I did notice some what I would call de-tuning where the car felt like it was cutting boost. My oil temps were in the high 230’s but the cylinder temps were only 215 and quickly dropped below 200 when I settled down. If anyone is going to push the cats to melting it will be me. I’ll keep you all updated.
With that said, are the $1300 headers from Stainless Power any good?

well since there is so much controversy over this i will see the changes in hpt from a Whipple tune from April 2025 to one from now to see the differences
asking Whipple now if there is an update

I dropped my car off on the 20th. talked to SA on the 27th. He has a replacement cat, but is waiting for FP? idk. someone, to approve the warranty claim. Not sure how long the hold up has been waiting for FP to get back to them. It's tire season here so the service department is busy and they took the car with zero notice.

I wonder about this L1/L2 issue, I have the stupidest issue on my car that if I floored it, got off the gas, then floored it again, the car wouldn't go for like 3 seconds. I've also had many instances where trying to make a left hand turn across traffic in a timely fashion, applying throttle wouldn't do shit, because idk ford figures everyones an idiot and can't tell the difference between the brake and the gas.

got the updated tune form whipple today
but funny enough today is my state inspection so cant flash it as it will clear my readiness monitors.
will flash it after and compare files in a few days for you guys, whipple said the update came out early October

unless the new tune also locks out hp tuners 🤣😭
then that would be bad... we will see

got the orignal tune off with hp tuners
flashed the new whipple revision
but the new revision is not supported by hp tuners i selected the right controller and sent it in to them to get it supported.

DFCO cuts fuel at tip out over 2800rpm. That lean spike super heats cats and isn’t something you want after a heavy pull. Cat over temp enriches fueling to cool the cats. It’s bad for cylinder walls because it can wash them down. Cat over temp isn’t going to hurt the cats but it could hurt the cylinder walls. The best case scenario is to disable or lessen cat over temp and disable DFCO so fuel continues to be burned and control temps rather than allowing a lean spike at tip out. It’s better all around except for mpg. My tunes are set up for a lot less COT unless there are no cats, and DFCO disabled unless the driver needs that extra engine braking. This is safest and most consistent fueling and temp control for both the engine and exhaust/cats.
Fascinating stuff; do you have logs demonstrating this? Specifically, what was lambda commanded, lambda actual, and EGT "surge" pre- and post-DFCO engagement? What temp is a "lean" spike you're seeing, >1700F? 1750F?
