Extended the part 6-8mm around the perimeter which will overlap OEM liner. Modeled up the vacuum forming buck for making both RH and LH parts. Need to CNC it and then form some parts out of ABS or Kydex. These will then be CNC trimmed. Intent is to bond them to the surrounding surfaces of OEM...
Agree that hand forming ABS would work but is a somewhat complicated shape. We can 3D print these but the best manufacturing would be vacuum forming. We have ability to do that as well.

So after many hours of 3D surface modeling with Ford CAD data I have a piece that fits. It's 2.5mm thick. Can 3D print these but not sure how to attach it yet. Guess I could add some tabs and then use little screws but not sure that would hold up to rocks, snow, slush, bits of rubber, etc...
I cut some 1" thick closed cell foam blocks to lightly wedge in behind on both sides of where the holes are. Then covered with 4" cloth electrical tape after spraying surrounding surfaces with 3M 90 adhesive. Then I lightly coated the tape with some Rustoleum truck bed coating. I'll follow up...
